Because these minerals are expensive and in limited supply, alternative technologies must be developed to replace rare-earth-based magnets in motors and generators. Alternatives to rare earths will contribute to the cost-effectiveness of EVs and wind generators, facilitating their widespread use and drastically reducing the amount of greenhouse gases released into the atmosphere.\u201d<\/p>\n<p><iframe loading=\"lazy\" title=\"DMLS in action by Morris Technologies\" width=\"500\" height=\"375\" src=\"https:\/\/www.youtube.com\/embed\/DW-2xaIDtMk?feature=oembed\" frameborder=\"0\" allow=\"accelerometer; autoplay; clipboard-write; encrypted-media; gyroscope; picture-in-picture; web-share\" referrerpolicy=\"strict-origin-when-cross-origin\" allowfullscreen><\/iframe><\/p>\n<p>United Technologies has adapted additive manufacturing techniques (3-D laser printing) to produce an \u201cultra-high-efficiency electric motor for automobiles\u201d that does not rely on rare earth materials, but does use a laser to deposit layers of copper, permanent magnet materials, and insulation onto an ever-expanding motor.\u00a0 UTRC\u2019s process does not eliminate rare-earth elements entirely, but does reduce the amount required, optimizing its placement within the motor.\u00a0 UTRC\u2019s hoped-for outcome is to \u201creduce the need for rare earth materials, thus limiting their cost and improving their performance.\u201d<\/p>\n<p>This will enable manufacturing of competitive motors without the supply security issues associated with importing the necessary materials, \u201cand will have a positive impact on our national economic and energy security.\u201d\u00a0 As electric motors become more widely adapted in transport, the need to import foreign oil or impact our environment to extract fossil fuels will diminish, leading to improved air and water quality, as well as health benefits for all.<\/p>\n<div id=\"attachment_8416\" style=\"width: 538px\" class=\"wp-caption aligncenter\"><a href=\"http:\/\/cafe.foundation\/blog\/wp-content\/uploads\/2013\/11\/additive-manufacturing-laser_diagram-2.png\"><img loading=\"lazy\" decoding=\"async\" aria-describedby=\"caption-attachment-8416\" class=\"size-large wp-image-8416\" alt=\"LENS form of additive manufacturing, using lasers to meld layers onto one another\" src=\"http:\/\/cafe.foundation\/blog\/wp-content\/uploads\/2013\/11\/additive-manufacturing-laser_diagram-2-528x362.png\" width=\"528\" height=\"362\" srcset=\"http:\/\/cafe.foundation\/blog\/wp-content\/uploads\/2013\/11\/additive-manufacturing-laser_diagram-2-528x362.png 528w, http:\/\/cafe.foundation\/blog\/wp-content\/uploads\/2013\/11\/additive-manufacturing-laser_diagram-2-300x206.png 300w, http:\/\/cafe.foundation\/blog\/wp-content\/uploads\/2013\/11\/additive-manufacturing-laser_diagram-2.png 994w\" sizes=\"auto, (max-width: 528px) 100vw, 528px\" \/><\/a><p id=\"caption-attachment-8416\" class=\"wp-caption-text\">LENS form of additive manufacturing, using lasers to meld layers onto one another<\/p><\/div>\n<p>Not only does this type of process reduce the amounts of rare materials needed, but because it normally starts with metallic powders layered and melted onto one another, eliminates the tradition approach to taking a large block of material and machining away the excess \u2013 which usually ends up as scrap, and might be recycled.\u00a0 It takes energy to make each pound or kilogram of the original material, though, and if only that necessary amount is added to a growing product, material totals start smaller and are used only as needed.<\/p>\n<p>This research is being assisted by the<a href=\"http:\/\/www.ccat.us\/mantech\/additive-mfg\"> Connecticut Center for Advanced Technology<\/a>, Pennsylvania State University, and Ricardo, Inc., a long-time developer of high-performance engine and motor technology.<\/p>\n<p>The Connecticut Center sees many applications for its involvement with additive manufacturing.\u00a0 \u201cAdditive Manufacturing via Laser Engineered Net Shaping (LENS) that forms solid metals from powder for aerospace alloys provides manufacturers a unique capability for \u2018growing\u2019 parts with complex geometry and for the repair of high value parts that are worn or damaged.\u201d<\/p>\n<p><iframe loading=\"lazy\" title=\"3D Printed Wire Embedded Motor - Piece Showcase\" width=\"500\" height=\"281\" src=\"https:\/\/www.youtube.com\/embed\/qUVGT_3Tyzw?feature=oembed\" frameborder=\"0\" allow=\"accelerometer; autoplay; clipboard-write; encrypted-media; gyroscope; picture-in-picture; web-share\" referrerpolicy=\"strict-origin-when-cross-origin\" allowfullscreen><\/iframe><\/p>\n<p>To show one possibility for making motors, researchers at the University of Texas at El Paso\u2019s Keck Center crafted this simple motor with additive manufacturing.\u00a0 It does require significant manual labor, but a process proposed by Brien Seeley could reduce the amount of human intervention.<\/p>\n<p>\u201cImagine just 3D printing an entire motor, in which the ink jets squirt out yttrium, beryllium, copper and carbon in a just-right pattern to maximize magnetic strength, dimensional clearances, weight savings, etc. Imagine doing it for 200 kW motors and for 0.2 kW aileron servo-motors. Really exciting stuff.
